Historically, bipolar plates have been constructed from machined graphite or stamped metallic foils. While machined graphite offers excellent chemical resistance and high electrical conductivity, its brittle nature, lengthy processing cycle times, and exorbitant production costs prohibit its integration into high-volume automotive lines. On the other hand, metallic plates present corrosion issues and require expensive gold or titanium coatings.
This has sparked a massive shift toward thermoplastic graphite composite bipolar plates. By compounding conductive graphite powders in extremely high loading densities (70wt% to 85wt%) within robust polymer matrices (such as PPS, PVDF, or PP), manufacturers can extrude composite sheets. These sheets are continuously embossed with microscopic gas flow channels on both sides simultaneously.
